Untersuchungen zur feuchte-robusten Produkt-Auslegung von elektronischen Steuergeräten der Automobil-Elektronik, für eine verbesserte Vorhersage der Geräte-Zuverlässigkeit bei Feuchte-Lasten.

Investigation of the robustness of automotive electronics due to the influence of humidity for an improved evaluation of the reliability of ECUs.

  • Durch den vermehrten Einsatz von Elektronik und elektronischen Steuergeräten in Fahrzeugen, muss bei der Auslegung verstärkt die Robustheit (Zuverlässigkeit, Langlebigkeit) berücksichtigt werden. Durch den Einsatz von Elektronik in Kraftfahrzeugen ergeben sich insbesondere hohe Belastungen durch Feuchtigkeit. Deren Untersuchung mit Hilfe geeigneter vereinfachter Simulationshilfsmittel sowie der Vergleich der Simulationsergebnisse mit dem realen Verhalten, ist Bestandteil dieser Arbeit. Es werden vier Baukästen, vorwiegend aus dem Bereich der Getriebesteuerung mit Leiterplattensubstraten (FR4-Material) und unterschiedlichen Gerätekonzepten untersucht. Für die Validierung der Simulation erfolgt zunächst eine Untersuchung der Geräte in einem Feuchte-Temperatur-Versuch mit einem eigens entwickelten Lastprofil bei geregelter Eigenerwärmung. Die Simulation besteht aus zwei Teilschritten, die zu einer zeitlichen und lokalen Darstellung der relativen Feuchtigkeitsverteilung dient. Die Ergebnisse der vereinfachten Simulation sind verglichen mit den Versuchsergebnissen trotz Abweichungen aussagekräftig für Feuchte-Vorhersagen im Innenraum von Steuergeräten neuer Projekte im frühen Entwicklungsstadium oder einer neuen Applikation eines bestehenden Systems.
  • Humidity is one of the most effective failure mechanisms which leads to electrical malfunctions or failures of electronic control units (ECUs). To know the effect of humidity failures, the knowledge of the exact humidity load from the environmental conditions is necessary. Therefore, the company Robert Bosch GmbH developed the Humidity-Simulator for calculating the transfer of humidity in humid environmental conditions. Moreover, there is an idea of building up a toolchain with simulation tools for simulating the local and transient relative humidity distribution inside an ECU. The toolchain consists of two steps. The first step is the humidity simulator and the second step is a transient thermal simulation. The focus of this work is to show the usability of this toolchain with simplified models and approximated parameters. The first part of the thesis was to create and execute humidity measurements. To verify the function of the simulation toolchain, a humidity experiment was executed which serve as reference. This experiment was especially executed with an electric active operating mode. This means with electrical power loss leading to self-heating of the ECUs. The load profile of the experiment was also tailor made by quoting popular testing standards from IEC 60086-2 and by following development specifications and automotive field loads. Consequently, the testing conditions were defined by steady state thermal and humid conditions. For comparison reasons, the self-heatings of the ECUs were realized with power resistors. In Addition, the power resistors were temperature controlled by a specialized and self-developed two-point temperature controller. The ECUs in the test were particularly selected from transmission control units (TCUs) with FR4 PCB material. Furthermore, the selected devices have specific properties in terms of the deployed materials, dimensions and sealing concepts. The second part of the thesis was to verify and validate the function of the simulation toolchain with the results from the executed humidity experiment. The humidity simulations showed only small deviations to the real ECU behavior. The main deviation was identified in the humidity increase at the beginning of the experiment. The reason for this was the additional polymer from wire insulation materials, adhesive bonds and hot glue points at the sensors. Nevertheless, the simulation toolchain delivers plausible and usable results for the evaluation of humidity loads inside ECUs.
